Custom Plush Manufacturer From Your Idea, Sketch or Reference
New Star Toys' custom plush development service combines in-house design support, OEM/ODM manufacturing, rapid prototyping, and flexible material sourcing to move projects from early concept to production-ready approval. Since 2004, our team has supported brands across North America and Europe with custom development, sampling, manufacturing, packaging, and export delivery. Selected projects can start from 500 pieces, while physical samples are typically developed in 7–14 days.
- MOQ from 500 pcs
- Samples in 7–14 days
- Manufacturing since 2004
2D Artwork → Plush
Our team translates your 2D artwork, character illustration, logo, reference image, or front-view drawing into a physical plush design that can be cut, sewn, stuffed, and reproduced.
During development, we work out details on your plush order such as:
- Front, side, and back proportions
- Head-to-body balance
- Ear, tail, wing, and limb placement
- Facial embroidery positioning
- Fabric and color transitions
- Three-dimensional shape after stuffing
Plush Pattern Development
Once the plush design is defined, we develop the sewing patterns that determine its final shape, proportions, seams, and construction.
Our pattern development covers key sections such as:
- Head and body panels
- Arms and legs
- Ears, tails, wings, or horns
- Belly and facial sections
- Clothing and accessories
- Embroidery and feature placement
Plush Prototype & Sampling
Before bulk production, we create a physical plush prototype so you can see how the design, fabric, colors, embroidery, stuffing, and accessories work together.
Our standard sample development takes approximately 7–14 days, depending on the complexity of the design and materials.
The sample lets you check:
- Overall shape and proportions
- Fabric texture and color
- Embroidery or printed details
- Stuffing and softness
- Clothing and accessories
- Character appearance
Design Modification & Sample Revision
The first prototype does not have to be the final version. After reviewing your plush sample, you can request design modifications before the order moves into mass production.
Common revisions include:
- Changing size or proportions
- Adjusting facial features
- Moving embroidery placement
- Changing fabric or colors
- Increasing or reducing stuffing
- Modifying ears, tails, limbs, or accessories
- Updating clothing or branding details
Our Custom Plush Manufacturing Process
Project Brief & Feasibility Review
We start by reviewing your artwork, sketch, reference image, tech pack, target size, order quantity, materials, and functional requirements.
Design Engineering & Pattern Making
We define proportions, seam lines, fabric panels, embroidery placement, accessories, and sewing patterns for each component.
Sample Development
Using the approved specifications, we cut the selected fabrics, apply embroidery or printing, sew the components, add filling, and assemble the first physical prototype.
Sample Evaluation & Refinement
The prototype is checked for silhouette, facial balance, softness, color accuracy, seam construction, and accessory placement.
Pre-Production & Bulk Manufacturing
After approval, we finalize the Bill of Materials (BOM), prepare production materials & batch manufacturing based on the approved reference sample.
Final QC, Packing & Shipment
Finished plush toys go through final QC for stitching, shape, filling, and branding before being packed with labels, hangtags, polybags, retail boxes, or export cartons for shipment.
